Some questions: is it always reproducible? To any file or to a specific one? Can you attach a rar file that causes this behavior?

Every time I try to unrar a file created on the Windows classic rar application (containing docs), it crashes. They are not a corrupted files, I can extract the files with the rar application:

Yes, unrar-free.

Then your problem is bug 243273 (Ark does not work with unrar-free), which was fixed in KDE SC 4.6.0.
